Although I am new to the forum and to learning about routers I have been reading just about every thing I can get my hands on. There is an article in the March issue America Woodworker, " Cutting Tenons in Long Boards". Have not tried it but it looks simple.

I set up to do the shoulder cuts on the table saw last night and ran some scrap wood through to get an idea how making the shoulder cuts on a table saw would work out. I think that is definitely the best way to go. The cuts are smooth, square and precise and my set up will allow me to make them all identical. I set up by placing two 1-2-3 blocks, 1" side down next to my fence to give me 2" total offset, placed a plastic straight edge against the blade on the side away from the fence and then brought the fence, blocks and straight edge into contact. I locked down the fence, removed one of the blocks, clamped the other block to the fence and voila, I had a setup that allowed me to cut precise 1" tenons using my miter gauge. Thanks for the suggestion!

As to sturdiness, after milling my stock, I do have some doubts. Even though I bought Lowes best grade of 2x4, when I milled it some internal voids were revealed in some of the lumber. I just hope there are not other hidden imperfections that might weaken the wood further. Before I put my planer, miter saw and bandsaw on the rack, I think I'll borrow some of my son in law's weights to put on it and let it sit overnight just to make sure it's strong enough.
